SSM 18 Fly Ash Bricks Plant Delivered to Sapphire Textile Mill

Turning Industrial Waste into Profit – A Sustainable Solution

In 2025, Sapphire Textile Mill – one of Pakistan’s largest and most respected textile manufacturers – partnered with Silver Steel Mills to solve a growing environmental and operational challenge. The mill’s coal‑fired boiler was producing significant quantities of fly ash, bottom ash, and slag every day. This waste was being dumped outside the factory, leading to:

  • Environmental degradation – dust pollution affecting nearby communities.

  • EPA restrictions and fines – regulatory pressure to stop open dumping.

  • Wasted potential – tons of material that could be turned into valuable products.

Sapphire needed a permanent, sustainable, and profitable solution. After extensive consultations, they chose Silver Steel Mills to design, fabricate, and install a complete SSM 18 fly ash bricks making plant – including layout planning, shed foundation drawings, material testing, and full production setup.

The Challenge – From Waste to Wealth

Sapphire’s boiler generated a mix of:

  • Fly ash – fine powdery ash from the flue gases.

  • Bottom ash – coarser ash from the bottom of the furnace.

  • Slag – fused, glass‑like byproduct.

Previously, this material was simply hauled away and dumped – costing money, harming the environment, and attracting EPA penalties. The mill wanted to stop this practice and instead use the waste to manufacture fly ash bricks – a product in high demand for construction.

The challenges were:

  • Unknown mix properties – The waste had variable composition.

  • No on‑site production experience – Sapphire had never made bricks.

  • Need for fast implementation – EPA pressure was mounting.

Silver Steel Mills responded with a complete turnkey solution.

The Solution – SSM 18 Fly Ash Bricks Plant

We designed and delivered a fully automatic SSM 18 plant specifically configured for fly ash, bottom ash, and slag. The project included:

1. Material Testing & Mix Design

Our team took samples of Sapphire’s fly ash, bottom ash, and slag. After multiple lab trials, we developed an optimal mix design (fly ash + cement + sand + water) that achieved:

  • Compressive strength : 3,200 – 3,800 PSI (after 14 days curing)

  • Water absorption : < 10%

  • Dimensional accuracy : ± 1 mm

The mix also used a percentage of bottom ash and slag as partial aggregate replacement, further reducing disposal volume.

2. Layout Plan & Foundation Drawing

Our engineers created a detailed site layout showing:

  • Machine placement

  • Batching system location

  • Mixer and conveyor positions

  • Curing yard area

  • Raw material stockpiles

We also provided foundation drawings with anchor bolt details, so Sapphire’s civil contractor could prepare the base before machine arrival.

3. Fabrication & Shed Structure

Silver Steel Mills fabricated the SSM 18 plant at our Gujranwala factory, including:

  • Main block machine (heavy‑duty steel frame)

  • Digital batching system with load cells

  • Planetary mixer (750 kg batch)

  • Conveyor belt system

  • Automatic stacker

  • Control panel (digital weighing)

We also supplied a steel shed structure (fabricated and painted) to cover the plant and curing area – protecting it from weather.

4. Installation & Commissioning

Our team erected the plant on Sapphire’s prepared foundation, connected all utilities, calibrated the batching system, and ran trial batches. Within 35 days of site work, the plant was fully operational.

5. Operator Training

We trained Sapphire’s staff (both engineers and workers) in:

  • Mix design adjustments (depending on fly ash quality)

  • Machine operation and mould changes

  • Preventive maintenance

  • Quality testing (slump, density, compressive strength)

Production Capacity – Meeting Sapphire’s Needs

The SSM 18 plant consistently achieves:

Product Daily Output (8‑10 hours)
Fly ash bricks (standard size 9″×4″×3″) 15,000 – 18,000 bricks
Paver blocks (if mould changed) 12,000 – 15,000 tiles
Solid/hollow blocks 6,000 – 8,000 blocks

The plant consumes approximately 15‑20 tons of fly ash/bottom ash/slag per day – diverting almost all of Sapphire’s boiler waste into productive use.

Impact – Environmental & Financial Benefits

The results exceeded Sapphire’s expectations:

Parameter Before (Waste Dumping) After (Fly Ash Bricks Plant)
Waste disposal cost High (transport + dumping fees) Zero (all waste reused)
EPA compliance Repeated fines and warnings Restrictions lifted
Environmental impact Dust pollution, land contamination Clean, sustainable
Revenue from bricks None Significant (bricks sold to local construction market)
Profitability Negative (cost centre) Positive (profit centre)

“Silver Steel Mills turned our biggest environmental headache into a steady source of income. They didn’t just sell us a machine – they tested our waste, designed the mix, provided the shed and foundation plans, and trained our team. Today we produce high‑quality fly ash bricks that sell faster than we can make them. The EPA has closed our file, and we are proud to be a zero‑waste facility.”

🛠️ The Challenge: Environmental Hazards & Boiler Waste Management

Sapphire Textile Mills ke industrial boilers se daily bhaari miqdar mein Fly Ash, Bottom Ash, aur Slag kharij hota tha. Pehle is material ko aik useless industrial waste samajh kar factory se bahir phenk diya jata tha, jis se na sirf logistics aur disposal costs barh rahi thin, balkay yeh mahaul (environment) ko bhi severely kharab kar raha tha. Iski wajah se EPA (Environmental Protection Agency) ki taraf se sakht restrictions aur environmental compliance ke challenges ka samna tha.

🔬 The Silver Steel Mills Solution: R&D, Material Testing & Turnkey Deployment

Silver Steel Mills ne sirf machinery supply nahi ki, balkay Sapphire Textile Mills ko ek complete turnkey engineering aur advisory solution faraham kiya:

  1. Material & Chemical Testing: Hamari technical team ne Sapphire ke boilers se nikalne wali Fly Ash, Bottom Ash, aur Slag ke samples liye aur unka mukammal laboratory test kiya.

  2. PSI & Quality Standardization: Raw material ka practical analyze karne ke baad, humne exact chemical-mix ratio design kiya aur bricks ki final PSI (Pounds per Square Inch) strength ko successfully achieve aur standardize kiya.

  3. Engineering Layout & Infrastructure: SSM ne factory zone ke andar plant ka mukammal Layout Plan, Foundation Drawings, aur Structural Fabrication Shed Design tayar kar ke diya taake production automatic aur seamless ho sake.
